Sustainable marine powertrain installed in a boat to enhance efficiency and reduce emissions.

Background

Glass breakage at the inspection stage of a production line was causing significant OEE losses and costing the business nearly £6 million per year. Frequent stopping and restarting of the line severely disrupts the rhythm of production.

Challenge

A rapid inspection rate of more than 600 devices per minute, and catastrophic failure modes, made it difficult and dangerous for operators to identify the cause.

  1. The line operated at over 600 devices per minute, leaving little room for manual intervention or visual checks
  2. Breakages could occur suddenly and severely, making on-the-spot diagnosis risky
  3. The speed and nature of the failures created hazardous conditions for operators attempting to investigate
  4. The fast-moving process made it difficult to pinpoint the exact source of the glass breakage

Solution

A race-derived vision system of self-contained cameras was deployed to monitor key, limited-access transfer points and detect broken cartridges.

Recordings were triggered when events occurred, preventing the need to collect and analyse hours of data. PurpleSector also developed AI-powered vision algorithms – programmed to filter out normal machine vibrations – to analyse how individual products moved through the production line. These algorithms identified areas of unexpected movement and displacement.

Results

PurpleSector’s Digitally Observed Insights reduced downtime and increased throughput by more than £3 million.

The bad actors within the system were rapidly diagnosed and digital twinning simulations were used to optimise the line. The project achieved close to a 50% reduction in minutes lost to glass breakage and a 40% reduction in glass breakage.
